Lithium Forklift Battery Care: 7 Charging Mistakes That Shorten Battery Life

THE SHORT ANSWER

Lithium forklift batteries want the opposite of lead-acid habits: charge little and often (opportunity charging is good, not harmful), avoid regularly running below 20%, always use the manufacturer-supplied charger, and charge in a moderate-temperature area. There is no watering, no equalisation and no memory effect — most 'battery problems' on lithium machines are charging-habit problems.

Lead-acid habits are the enemy

Most operators learned charging discipline on lead-acid machines: never interrupt a charge, always run it down first, water it weekly. Every one of those habits is wrong for lithium. LFP (lithium iron phosphate) chemistry — used across our EP and BYD fleet — plays by different rules, and machines almost always leave hire fleets with healthier batteries when operators know them.

The 7 mistakes

1. Deep-discharging “because that’s what batteries want”

That was lead-acid. Regularly running an LFP pack toward empty adds stress for no benefit. Treat 20% as the working floor; plug in at breaks instead of pushing to the limit.

2. Avoiding opportunity charging

The single biggest myth. Lithium packs are designed for partial top-ups — a 20-minute smoko charge causes no harm and no “memory effect”. On the 100A BYD chargers, break-time charging is exactly how single-battery multi-shift operation works. Plug in whenever the machine is parked.

3. Using a non-supplied or mismatched charger

The charger and the pack’s battery management system (BMS) are a matched pair. A different charger — even one with the right plug — can charge at the wrong profile. Manufacturer warranty terms are written around the supplied charger; on our hire agreements the charger is specified and documented at delivery.

4. Charging in hot sun or against a heat source

Heat is the main enemy of any lithium pack. Charge in a shaded, ventilated spot away from direct sun and heat-producing equipment. (Cold matters too: for genuine cold-store duty, specification needs confirming model-by-model — tell us in the quote.)

5. Ignoring the display’s fault codes

The BMS reports what it sees — over-temperature, cell imbalance, charger faults. A code that clears and returns is a service call, not a restart-until-it-goes-away situation. On our agreements, that call is included; report it and keep the record.

6. Storing the machine flat for long breaks

Parking a machine for holidays? Leave the pack at roughly half charge, not empty. An LFP pack stored near 0% for weeks can drift below recoverable voltage — the one genuinely avoidable way to kill a lithium battery.

7. Pressure-washing the battery compartment

Solid machines, but the pack and connectors are electrical equipment. Wipe-downs yes; direct high-pressure water into the battery bay, no.

What you never do again

No watering. No specific-gravity checks. No equalisation charges. No acid spill kit. No battery-swap table. The maintenance conversation on a lithium machine is hydraulics, brakes, mast, tyres and software — the pack itself just wants sensible charging.

Warranty context for hire customers

Manufacturer battery warranties in this class are typically term-plus-hours based (for example BYD’s datasheet lists 5 years / 10,000 hours) and are conditioned on using the supplied charger and normal charging practice. On a fully maintained hire agreement, we carry the battery risk — the habits above are simply how everyone avoids avoidable downtime.
